They definitely got the profile wrong, didn't they?

Glad to see that you're getting some time to spend on the tin chicken.

Is the gauge thickness that drastic on the new vs. old rocker panels or is it the angle you're holding them at?

It's starting to come along nicely dave.

The grinder cut on the sample profile slice makes the thickness thing seem much more than it really is.

Crap...

I got the bend profile corrected on the repair panle, but the metal really is way thinner. The new piece is 20 gauge, the original looks like 16 gauge...

I can't put a 20 gauge rocker on a unibody car...

Guess I'll make my own from a new piece of 16 gauge CRS like I should have from the beginning.

Outer rocker profile test piece.

Looks way more better than the chunk of 20 gauge rain gutter I got from ABS.

I'll have the shop guys form a 40" long piece of this profile out of 16 gauge CRS and I'll trim it to fit at home.

Dang replacement was probably made in China from recycled beer cans.

Sounds about right. But since genny is no longer available and not all have access to a shop like Dave's the sheep must make do.

As in genuine OEM replacements.

I'm very happy and very proud of my friends at work that formed my new rocker piece for me out of the correct 16 gauge steel. It is a very nice piece!

And its on the car!

I trimmed and test fit until i was happy with it then i drilled the bottom flange for spot welds and primed everything with weld through primer.

Tacked it in place.

Bottom flange spotted on generously.

The panel i cut off.

More better.

Beautiful!

Question - once tacked in, how strong do you figure a rocker is? I ask because when I was younger - my cousin had a bat outta hell 5.0 Merc Capri. Totaled it one night and the rocker panels were pushed in 9 inches on each side.
I've always wondered how hard you'd have to hit it to push it that far.

Rims wrecked so bad they wouldn't roll - damned stupid accident and everyone's lucky to be alive. Literally had to cut the car out between 2 cedars about 5.5 feet off the ground.

Wished I lived closer. Would bring some lead and paddles and take care of *joining* sheet metal for you. Stay away from bondo in those areas if you can.
