Looking to re-barrel a gun with a lighter profile and looking for options to fill the gap in the barrel inlet. Any suggestions for a good filler or epoxy? Anyone ever tried adding some of those lightweight filler grains/pellets to keep weight down?

Micro balloons as shown above do a great job of not only acting as a filler for gaps but also for giving your epoxy some "body" so it doesnt slough as much as it sets.

The Miles Gilbert epoxy kits that Midway sells come pretty complete and include some of these micro-ballons. It should perform nicely for filling a fore end.

I just mixed up regular two part epoxy with micro balloons to fill in a MTU/HV inlet to a Remington Varmint. Tape the barrel to get the desired clearance.

What kind of tape do you use? I did the same thing recently with a sporter weight barrel with shank. Used wide masking tape and couldn't get all the wrinkles out. Was thinking of using wide electrical tape (if it exists) on the next one since it is more pliable.

What aalf did is the way to go. Harder Epoxy for the contact surfaces of the barrel shank and receiver and light stuff for the barrel channel. If there is a big gap in the critical areas I will bed with micro balloons and then skim bed over it with a harder epoxy with out the balloons just glass or graphite as a thickener. I'll make a pillar out of the harder material too just in case.

I just used regular masking tape for most of it, but used 2" black electrical tape for the last layer for a smooth finish. You gotta be careful which 2 part epoxy you use too. On my next project, I was mixing & stirring as I was adding more micro balloons to get the right consistency, and w/o warning, it got so GD hot I couldn't hold on to the container & then turned instant rock hard.

West systems epoxy with microballons and 10 mil tape is the way I do it.
I would not buy something that runs on any kind of primer given the possibility of primer shortages and even regulations. In fact, why not buy a flintlock? Really. Rocks aren't going away anytime soon.
