Glad you both found it interesting. I'm in the same situation, leftover resin, etc. so I may give it a shot.
I build outrigger canoe floats out of that pink home Depot insulation foam, and you really don't need epoxy resin to bond it. Gorilla glue is about the only alternative to epoxy that will work quite well if you take care to weight the wood/insulation composite for the foaming that the glue undergoes.
Then, for the filleting on the wood, you could just use any old Bondo stuff. Then seal the wood w/ regular PU and paint.
So, for non boatbuilders, I think this can be done with ordinary hardware store materials.
